Why did you fit a bigger main jet? Did you dismantle the carb completely or simply take off the float chamber, unscrew the jet, replace and reassemble?

This is a puzzling one. I have had coupling gears come loose on the shafts but the woodruff key is invariably worn or broken in my experience. The damage to the shaft you describe is not like that I have seen. I have to wonder whether in fact you have a cracked and subsequently broken crankshaft, or...

Look at the gearbox end of the final drive gear on the mainshaft. You may find that the inner bush has worked its way out towards the kickstart end, thus preventing the sliding gear from engaging.

The original screws were indeed lock wired. I have never lock wired mine. So far I have not had any problems - in the past 49 years!

There are plenty of perfectly good Leaders and Arrows available from the 1960s. It is open to question whether there is such a thing as a perfectly good Pixie.

I haven't had this happen on a Mk I / Mk II but I have had it several times on the Cammy, seen (and sorted) it on someone else's 4G and even had the armature shaft shear on the magneto of the Red Hunter. On the Cammy / 4G you learn quickly what to look for. The Red Hunter one baffled me for ages.
