If it is the fibre gear which fits on the magneto shaft, be aware that these come in two thicknesses. I'm guessing yours will be the narrow version, noted for stripping its teeth all too easily. The early ones have teeth 3/8" wide, the later ones being 1/2" wide. If you post a photo of you...

It seems to me that you have MkII cranks and top end on a MkI crankcase. When this problem appeared on my 4G, shortly after the rebuild, I put the gears back on with Loctite 620. Getting on for 3000 miles later, the problem is still solved - but I don't tow a double adult sidecar around with the bike!

There is no gentle answer to this one. Squeeze the valances as best you can whilst rotating the mudguard to free it. This will minimise paintwork damage but it can be touched up. Only the Mk I has the little shield inside. The 4G and Mk II wouldn't have enough oil flow through the drain hole to justify a shield.
